Many have been down your voyage of discovery regarding insulated fire bricks. I found Crispin's insight into this topic very useful (Development of low thermal expansion ceramic body for domestic charcoal stoves in Maputu - SETAR) as well as a certain Malawi report by Peter Scott: http://www.bioenergylists.org/stovesdoc/Scott/malawi/Malawi%20Repor1.pdf See page 9 especially for creating nice fire bricks. I have gone over to a pre-mixed recipe now that I get from a supplier in Johannesburg. Just add water (very little)- almost like a cement but damn near indestructible. For my low density brick (0.5g/cm3) I use spherical polystyrene balls of 2 different sizes that gets fired out. The bricks are an inch thick. Probably too thin for your application. I would go about 2 inches minimum.
